Surface preparation/cleaning, pre-treatment (phosphating), electro-deposition primer (e-coat/CED) for corrosion protection, sealing, primer-surfacer, base coat (colour), and clear coat (gloss and protection), with baking/curing between stages. Each layer has a specific protective or aesthetic purpose.

Primer promotes adhesion between the substrate and the paint, fills minor surface imperfections, provides corrosion resistance, and creates a uniform base for the colour coat. Without proper primer, paint can peel, and corrosion can set in.

Electrocoating (cathodic electro-deposition) immerses the body in paint and uses electric current to deposit a uniform primer layer, even in recesses and cavities. It gives excellent, consistent corrosion protection and is the standard first paint layer on car bodies.

The base coat provides the colour and any metallic/pearl effect but little protection or gloss. The clear coat is a transparent layer over it that provides gloss, depth, and protection against UV, scratches, chemicals, and weather. Together they form the modern two-stage finish.

Orange peel (texture — wrong viscosity/technique), runs/sags (too much paint/slow flash), fish-eyes (oil/silicone contamination), dry spray/overspray, dust inclusion (poor booth cleanliness), blistering (trapped moisture), and colour mismatch. Each is prevented by proper prep, technique, and clean conditions.

Surface prep (cleaning, degreasing, sanding, removing rust/old paint) ensures paint adhesion and a smooth, defect-free finish. Contaminants like grease, dust, or moisture cause adhesion failure, fish-eyes, and blistering. The finish quality is largely determined at the prep stage.

A paint booth is a controlled enclosure with filtered airflow, regulated temperature, and lighting where painting is done. It keeps dust and contaminants off the wet paint, captures overspray and fumes safely, ensures consistent finish quality, and protects workers and the environment.

Colour matching blends repair paint to the existing vehicle colour. It's challenging because the original paint fades/weathers over time, metallic/pearl effects vary with application and angle, and the same code can vary by batch. Painters use spectrophotometers and blending techniques to match.

Solvent-based paints use organic solvents (high VOC emissions, fast drying, durable). Water-based paints use water as the main carrier (much lower VOCs, more eco-friendly, now common for base coats due to regulations) but need controlled drying conditions. Clear coats often remain solvent-based.

Panel beating is reshaping damaged sheet-metal panels back to their original form using hammers, dollies, and specialised tools, or paintless dent removal (PDR) for minor dents. It restores the body's shape and structural fit before refinishing.

PDR removes minor dents by massaging the metal back from behind without repainting, preserving the factory finish. It suits small dents where the paint is intact and not stretched/cracked (e.g. door dings, hail damage). It's faster and cheaper than conventional repair.

Baking ovens cure the paint at controlled high temperature, accelerating chemical cross-linking for full hardness, adhesion, durability, and gloss. Proper curing ensures the finish resists chips, chemicals, and weather; under-baking leaves soft, weak paint, over-baking can cause discolouration.

Solid paints are a single opaque colour. Metallic paints contain fine aluminium flakes that reflect light for sparkle and depth. Pearl (mica) paints contain ceramic crystals that create a colour-shifting, lustrous effect. Metallic and pearl are harder to match and repair.

Remove all rust and treat with rust converter/inhibitor, apply proper primer (including weld-through and cavity wax in joints), ensure full paint coverage including edges and undersides, seal seams, and restore any factory anti-corrosion coatings. Bare or trapped metal must not remain.

Use respirators/air-fed masks (paint fumes/isocyanates are hazardous), gloves and coveralls, ensure proper booth ventilation and fire precautions (flammable solvents), manage VOC emissions and hazardous waste per regulations, and store chemicals safely. Worker exposure must be strictly controlled.

Wet sanding uses fine abrasive paper with water to smooth a painted surface — removing minor defects (dust nibs, orange peel) and preparing for polishing or recoating. The water lubricates and prevents clogging, giving a finer, scratch-minimised finish.

Buffing/polishing uses compounds and pads to level the clear coat, remove fine scratches and orange peel, and bring out a deep gloss. It's the finishing step that gives the paint its showroom shine after curing and any wet sanding.

Cosmetic repair addresses appearance — dents, scratches, paint. Structural repair restores the vehicle's load-bearing/safety structure (chassis, pillars, crumple zones) to factory spec using measuring jigs and approved methods, because it affects crash safety and must be done precisely.

Paint thickness is measured with a coating thickness gauge (magnetic/eddy-current). It matters because too thin gives poor protection/coverage, too thick risks runs, cracking, and poor curing. In used-car inspection, abnormal thickness reveals past repairs/repaints.

Fading is mainly from UV radiation breaking down pigments and binder, accelerated by pollution, acid rain, and poor-quality paint. Prevention: quality UV-resistant clear coats, regular washing/waxing, paint protection film/ceramic coating, and parking in shade.
